Pallet specification for a plant you have not built yet

Pallet footprint determines rack beam spacing, aisle width, conveyor dimensions, dock door count and effective storage density. Deciding it at design stage costs nothing; deciding it at commissioning means either accepting a compromised layout or rebuilding something expensive. The questions that need answering are about the product and the handling method, and they can be answered long before a building exists.

The questions that can be answered before the steel arrives
- What is the product, what does a unit load weigh, and how is that weight distributed?
- Does the load overhang any standard footprint? Measure a real one, filled and settled, not a drawing.
- Does it go into racking, and for how long? That sets the racked rating and the creep derate.
- Is handling manual, automated, or mixed — and will that change within the building's life?
- Does anything export? That decides treatment and adds kiln time to every lead time.
- Do pallets come back, or leave permanently? That decides owned versus pooled versus expendable.
- What is the throughput rate in pallets per hour? That, with pallets per trailer, sets dock count.
- Who receives the product, and do they have a footprint requirement of their own?
Eight questions. None requires a building. All of them are cheaper to answer on paper than to discover during commissioning, and most of them are things the operations team already knows.
Build a mock-up
The single most useful thing we do at design stage is build one to five prototype pallets and send them to be loaded with real product. It takes five to seven business days and it consistently catches things no drawing does — the case pattern that leaves a corner unsupported, the bag that slumps three inches further than anybody expected, the deck gap the small carton drops into.
